Design and Launch of Megaline
Carbon Revolution
Megaline is a high volume multi-million dollar automated composite wheel manufacturing line.
Key Contributions:
Production System Design
Developed automation workflows, line capacity, and robotic integrations to optimize efficiency.
Defined control hierarchies and system logic for seamless operation across multiple manufacturing cells.
Ensured compliance with Australian Safety Standards, Industry 4.0 principles
Discrete Event Simulation (DES) Models
Created a digital twin of the production line to optimize station capacities and resolve process locks.
Eliminated bottlenecks without requiring additional capital investment.
Simulated different production scenarios to refine workflows and improve efficiency.
Robotic Process Design & Validation
Used KUKA Sim to validate robot reach, cycle times, and integration with surrounding processes.
Ensured optimized automation workflows for reliability and performance.
Project Governance & Engineering Documentation
Managed project governance from Concept Design Reviews (CDR) to onsite commissioning.
Conducted Process Sign-Offs (PSOs) with Production, Design, Maintenance, and Quality teams.
Developed and maintained Risk Registers, PFMEA, and SOPs to ensure compliance and process reliability.
My first robot being installed!
A key focus of my work was the Demoulding cell, where I supported manufacturing engineering efforts from initial design to full-scale production. This involved designing the cell layout, robotic processes, validating robot reach and offline programming in KUKA Sim, and developing the process and control hierarchy.
I also played a crucial role in integrating tool cleaning robots, configuring the cell output control system, and designing manual operator stations, ensuring compliance with Australian Safety Standards. During commissioning, I worked closely with external integrators, led FAT activities, and took charge of issue resolution onsite.
